Identify value-added and non-value-added activities in Affinity Manufacturing Ltd.’s process to reduce waste, improve lead times, and boost overall efficiency. The goal is to streamline operations through value stream mapping, enabling data-driven decisions for continuous improvement and enhanced customer satisfaction.

Deliverables

📋 Project Plan & Phases:

Phase 1: Project Kickoff (

  • Define the scope: which product line/process?
  • Set goals (e.g., reduce lead time by 20%, identify top 5 wastes)
  • Gain buy-in from leadership and department heads
  • Schedule on-site observation times

Phase 2: Current State Mapping

  • Go to Gemba (shop floor): Walk the process
  • Map the process from customer order to delivery
  • Collect data: cycle times, lead times, WIP, delays, downtime
  • Interview team members at each step
  • Create current state VSM with:
  • Process boxes
  • Inventory
  • Information flow
  • Timeline (Lead time + Process time)

Phase 3: Waste Analysis

  • Identify 7 types of waste (TIMWOODS: Transportation, Inventory, Motion, Waiting, Overproduction, Overprocessing, Defects, Skills)
  • Highlight bottlenecks, long changeovers, delays
  • Use root cause tools (Fishbone, 5 Whys) to dig deeper

Phase 4: Future State Mapping

  • Brainstorm solutions:
  • SMED (quick changeover)
  • Kanban
  • 5S
  • Cellular layout
  • Automation or standardization
  • Draw future state map
  • Set measurable goals (e.g., reduce lead time from 10 days to 5)

Phase 5: Presentation & Next Steps

  • Present findings to stakeholders
  • Share current vs. future state maps
  • Provide an action plan for implementation:
  • Short-term wins
  • Long-term initiatives
  • Recommend regular VSM reviews
